Volume contract on brittle pneumatics

A precision knitted-wire-mesh factory in North Wales won an eight-year program to produce forty-eight million electric vehicle filter components. Pneumatic automation had handled high-volume mesh work before, but breakages and sensor failures kept uptime below what the new quota demanded.

Engineers spent too much time replacing compromised seals and cylinders while hazardous welding cycles still needed tight coordination beside the forming line.

Sealed six-axis tend and weld loop

The site replaced the pneumatic line with a sealed six-axis robot rated for harsh mesh environments. Programmable grippers swap between component forms for quick changeovers while the arm unloads parts from a rotary forming station, loads the weld fixture, waits for the cycle, and drops finished pieces into a chute for sealed containers.

Implementation from selection to production took about eight weeks, with operators learning basic programming in roughly thirty minutes in the published account.

Documented results report a tenfold reduction in downtime, a twenty percent productivity increase, and repeatability within one hundred microns. Rejects virtually disappeared after the upgrade.

Uptime has stayed at or above ninety-eight percent because the sealed arm keeps fine mesh debris out of sensitive drives, compared with pneumatic uptime that rarely exceeded ninety-five percent before.
